Intermittent Captcha issue

I upgraded my development site last night. Everything went smootly, and I'm ironing out a few stray issues. So far, these are all mine - nothing with the upgrade at all.

At this point, I'm getting intermittent issues with Captcha. Sometimes the image shows up, sometimes not. Based on other forum threads, I started testing the images directly (http://www.gracioustest.org/images/captcha.php?size=normal - Don't try it, it's behind my firewall).

What I found is that sometimes I get the image, and other times, I get this error:

I figure that it's something with either my PHP or Apache, but don't know where to look next. Does anyone have any constructive suggestions? Thanks.

Make sure you have all the font files from the distribution on your server. Also make sure they aren't 0 bytes in size. This happened to me. I had 0 sized font files and as a result letters wouldn't show up.

Font files? In RN? Or are you talking about something in the system?

I put a this line in the class.php-captcha.php file just above 298:

When I hit the URL several times, the arial font was alway right before the warnings. So, I uploaded the file again and the new copy was 1 byte larger, and the issue has disappeared. Bang Head
